A pick-and-place machine deposits a 01005 resistor onto a board in under half a second. The placement looks correct through the vision camera. But when the board exits reflow and reaches functional test, a batch of units fails — not because of the placement, but because the solder-paste print was off by a few microns, or the reflow profile didn't account for a thermal-sensitive component sitting next to a ground plane.

Solder-Paste Printing: The Step Behind Most SMT Defects

Inline Inspection: Catching Defects Before They Become Field Failures

After reflow, a board can look acceptable to the naked eye while hiding solder bridges under BGA packages, tombstoned components in dense areas, or insufficient wetting on thermal pads. This is why AOI (automated optical inspection) and X-ray inspection exist as process gates, not suggestions.
